I've been experimenting with a DIY setup using a couple of synced cameras and a projector, and while I've gotten some promising results, it's still not perfect in many ways, lighting seems to be a huge factor and I've noticed even tiny shifts in ambient conditions throw things off, then the camera calibration has been its own little beast, decent accuracy sometimes, and other times it's like my mesh went through a blender.
 
Wow, serious dedication you got there! Lighting can be tricky in setups like yours, even a bit of sunlight can mess things up. Try setting the camera's exposure manually and block out extra light if you can. Also, how do you make the cameras work together? Using hardware or software to sync them can really change how smooth your mesh looks.
 
I hear you @Hedge.hog. Hardware sync usually gives smoother results than software-only if you want repeatable accuracy.
